What Delays DC Contactor Approval?

A new product development project can spend weeks evaluating a component that initially looked simple to approve.

The DC contactor may already have the required voltage and current rating. Samples may have been delivered. Testing may even have started.

And yet, the approval is still not finished.

In many projects, the problem is not a major technical failure. It is the small gaps between engineering requirements, product specifications, testing, and supplier communication.

The Contactors Arrive Before the Requirements Are Fully Settled

This happens more often than it seems.

An engineering team may initially specify a voltage, current, and coil voltage, then request samples while other parts of the system are still being finalized.

Later, the installation space changes. The terminal arrangement no longer fits. Or the operating conditions turn out to be different from the original assumption.

The contactor itself may be fine. The project simply needs to go back one step and confirm whether the selected model still fits the complete system.

That can mean another sample and another round of evaluation.

A Datasheet Cannot Answer Every Project Question

A datasheet is essential, but it rarely contains every detail an engineering team needs during product development.

Questions may come up about dimensions, mounting, terminals, coil configuration, operating conditions, or how a particular specification applies to the customer's system.

If the supplier needs several days to answer each question or provide the required drawing, approval can gradually move further down the project schedule.

This is why supplier communication can become part of the approval process itself.

Testing Can Change the Original Requirement

The first round of testing sometimes reveals something nobody expected.

Perhaps the system operates differently under actual working conditions. Perhaps the engineering team discovers that a different mechanical configuration would be easier to integrate.

At this point, the discussion changes from:

“Does this contactor pass the test?”

to:

“Is this still the right contactor for the final product?”

That distinction matters. A product can meet its stated specifications and still require another evaluation if the customer's system requirements change.

The Project Moves Faster Than the Component Review

Another common problem is timing.

The product development team may move from prototype to pilot production faster than expected. Suddenly, the contactor needs to be approved not only technically, but also for production quantity, delivery schedule, documentation, and future supply.

If these questions are raised only after technical testing is complete, they can create another delay.

For this reason, contactor approval should not be treated as an isolated testing task. It is part of the wider product development process.

What Can Make Approval Easier?

There is no way to eliminate every change during product development. But many unnecessary delays can be avoided by involving the contactor supplier early.

Providing the available electrical requirements, installation information, application conditions, expected quantity, and project schedule gives the supplier a clearer picture from the beginning.

It also gives both sides an opportunity to identify potential issues before samples are ordered, rather than after testing has already started.

For OEMs developing EV, EV charging, energy storage, or other high-voltage DC equipment, ESTAR can support contactor selection and technical discussions from the early development stage.
